Packaging printers do not return artwork to be difficult. They return it because a file that fails on press costs far more than a file stopped at intake. 

Analysis of the FDA Enforcement Report Database by Loftware found that label errors were the leading cause of US food recalls in 2024, accounting for 192 of 422 recall events and an estimated $1.92 billion in direct costs. 

Prepress is the last checkpoint before an artwork error becomes a physical product. Knowing what triggers a rejection and where outsourced prepress sits in the submission process keeps files moving through on the first pass.

What Happens When a Packaging Printer Rejects a File

A rejection is a production hold, not a comment. The file goes back to the customer, the reserved press slot is reassigned, and the job re-enters the queue behind work that arrived print-ready.

Errors surface at three points, and cost climbs at each. Intake preflight catches structural and color faults cheaply. Proofing catches more, but after the file has consumed scheduling time. 

Dieline faults are the most expensive because they often go unnoticed until a physical sample is cut and folded—by which point plates, substrate, and schedule are already committed.

Dieline and Structural Setup Errors

Structural setup is the most common reason packaging artwork fails at intake. A dieline built in process colors, left on an artwork layer, or set to knockout instead of overprint prints its own cut and crease lines onto the carton and stops the die-maker isolating each path. 

Correct construction puts the structure on a dedicated non-printing layer, with named spot colors for Cut, Crease, Perf, and Glue, set to overprint.

Bleed is the second recurring fault. Artwork must extend roughly 0.125 in (3 mm) past every cut edge, including internal edges revealed by folding, or bare board shows along panel seams. Logos, copy, and barcodes placed across a crease distort as the board bends. Superseded dieline revisions and glue flaps carrying varnish or heavy ink fail for the same reason: the artwork does not match the structure.

Color Specifications the Press Cannot Reproduce

Other files are rejected because the color build cannot physically run. Artwork supplied in RGB, or with Pantone references left unconverted, gives the printer no defined separation. 

A harder limit is station count: folding carton work typically runs a maximum of seven inks plus coating, so a design specifying fourteen spot colors cannot be produced on an eight-color press.

Total ink coverage above the substrate limit causes set-off and drying problems. Missing trapping is equally disqualifying—without small overlaps between adjacent colors, ordinary misregistration leaves white gaps, which is why label work uses around 0.008 in of trap and cartons around 0.010 in. 

Live transparency and stray overprint settings compound this wherever spot colors, foil, or spot UV are involved.

Preflight also rejects files on measurable thresholds. Images below 300 dpi at final placed size print soft, usually because art was scaled up after placement. 

Rules under 0.25 pt drop out, and fine reverse type over multiple color backgrounds closes in without a pull-back allowance. Fonts neither embedded nor outlined get substituted, shifting spacing and letterforms away from the approved layout.

Barcodes carry their own criteria. GS1 requires a quiet zone of 9X either side of a UPC-A, and encroachment by text, artwork, or a panel edge is a leading cause of retail scan failure. Symbols should sit between 80% and 200% magnification, be supplied as vector, and hold up under ISO/IEC 15416 verification, which grades quality from A to F.

Content and Version Errors That Clear Technical Checks

Automated preflight validates how a file is built, not what it says. A misspelled ingredient, an outdated claim, or last season’s product photo passes every technical check and still gets rejected—or worse, printed. Undeclared allergens remain a leading recall cause precisely because the failure is editorial, not structural.

Version confusion produces the same outcome. When approvals are not locked to a version number, sign-off given on one file can end up attached to another at submission. Teams reviewing through email average 8.4 revision rounds per project, against 4.1 for teams using structured workflows.

How Outsourced Prepress Prevents Rejection Before Submission

Outsourced prepress moves the checking upstream, so faults are found before the file reaches the printer’s queue. Preflight runs against the receiving printer’s own specification profile — press, substrate, ink stations, tolerances — rather than a generic print-ready template.

Artwork is reconciled against the current dieline revision, with layer assignment, spot color naming, overprint, bleed, and safe zone clearance verified. Separations are checked for spot count against available stations, ink coverage, trap values, and transparency handling, and barcodes for vector construction and quiet zone clearance. Approval is then locked to a version number, so the file signed off is the file that ships.

Because those profiles and checklists are reusable, the same checks apply to every job, and logging why files were returned means a repeating fault gets corrected at design stage instead of caught at intake each time.
